Proses pembuatannya sangat tepat: manik polistirena boleh kembang yang mengandungi ejen tiup pentana menjalani pra-pembesaran dalam persekitaran wap terkawal, membesarkan isipadunya sebanyak 40 hingga 50 kali ganda, diikuti dengan penuaan dan pembentukan sekunder dalam acuan khusus. Mikrostrukturnya terdiri daripada kira-kira 98% udara dan 2% rangka polistirena.
